Waste in construction is rarely questioned. Skips full of offcuts sit outside sites as simply "part of the job" an unavoidable cost of building. But a significant proportion of that waste isn't unavoidable at all. It's designed in, often unintentionally, at the very first stage of a project: the grid.

At Sigma Architects, one of the simplest and most effective tools we use to control cost and reduce waste is designing around standard material sizes from the outset rather than fitting standard materials into a grid that was never built with them in mind.

On most projects, the building's grid and dimensions are set by site constraints, planning requirements, or internal space planning and materials are specified afterwards to fit whatever shape has emerged. The result is that sheet materials, panels, and cladding are constantly being cut down to fit awkward dimensions.

A cut sheet isn't just wasted material. It's:

  • Wasted material cost: You've paid for the whole sheet, but only used part of it.
  • Wasted labour: Time spent measuring, cutting, and fitting offcuts instead of installing full sheets.
  • Wasted disposal cost: Offcuts go to skips, and skips go to landfill, often at a rising cost per tonne.
  • Wasted programme time: More cutting means more time on site.

Individually, one cut sheet is a rounding error. Across hundreds of sheets on a single building and multiplied across a portfolio of buildings it becomes a genuinely significant cost.

/The Solution: Set the Grid to the Material,
Not the Other Way Around

On our industrial building projects, we typically set the structural and cladding grid at 6m or 8m intervals dimensions chosen specifically because they align with standard cladding sheet lengths.
This means full sheets run from column to column without needing to be cut down, trimmed, or pieced together.

The benefit compounds:

  • Less material waste: Full sheets are used as manufactured, with minimal offcuts.
  • Faster installation: Cladding contractors are fitting standard sheets, not measuring and cutting bespoke pieces on site.
  • More predictable costs: Material take-offs are simpler and more accurate when sheet sizes map directly onto the grid.
  • Less waste to landfill: Fewer offcuts mean less skip waste and a smaller environmental footprint for the project.

This is a decision made at the earliest design stage — often before a single detail drawing exists but its impact is felt right through procurement, construction, and the final cost of the building.

/It's Not a New Idea — Other Industries Have Been Doing This for Years

Designing around standard material dimensions to eliminate waste isn't unique to construction. Several industries have built entire manufacturing and design processes around exactly this principle:

  • Textiles and Garment Manufacturing: Fabric is produced and sold in standard roll widths, and pattern layouts — known as "marker making" — are specifically designed to nest garment pieces within that roll width with minimal offcut. Cutting patterns are arranged and rotated to use as much of the fabric width as possible, because even a few centimetres of wasted fabric, repeated across thousands of rolls, adds up to a substantial cost and volume of waste.
  • Furniture and Joinery Manufacturing: Sheet materials like plywood and MDF come in standard sizes (commonly 2440mm x 1220mm in the UK). Cabinet and furniture makers design components to nest efficient cutting patterns within that standard sheet, using software to optimise the layout and minimise offcuts — the exact same logic we apply to a cladding grid, just at a smaller scale.
  • Steel and Glass Industries: Standard stock lengths and sheet sizes drive design decisions upstream, rather than designs being finalised in isolation and then cut down to whatever raw material happens to be available.

In every case, the principle is identical: Understand the standard dimensions of your material before you design, not after.

/Why This Matters More Than Ever

Two pressures make this approach increasingly relevant:

  • Cost: Material prices have risen sharply in recent years, and cutting waste directly out of a build is one of the few remaining cost-saving levers that doesn't compromise quality or specification. A sheet that isn't wasted is a sheet that doesn't need to be bought.
  • Landfill and Sustainability: Construction waste remains one of the largest contributors to landfill in the UK. Every offcut avoided at design stage is waste that never needs to be collected, transported, or buried. This isn't a dramatic sustainability initiative — it's a quiet, structural decision made on a drawing board that has a real and measurable environmental impact.
/The Bigger Principle: Waste Is Designed In or Designed Out — There's No Neutral Option

The key insight for clients and developers is this: waste isn't something that happens to a project during construction. It's a consequence of decisions made before construction even starts. A grid set without reference to material sizes will generate waste, cut by cut, sheet by sheet, for the entire duration of the build.

The reverse is also true — a small amount of consideration at the earliest design stage, aligning the building's dimensions to the materials that will actually build it, can meaningfully reduce both cost and waste before a single brick is laid or panel is fixed.
